Our motors are only reliable for 450-500 crank hp in stock form, as scotts99snake said, at 490 rwhp you're already on borrowed time. You need to go for forged internals (pistons, rods, crank) if you want to go that high. Then go for twin turbos, that should get you up in the range your looking...

It does sound like the tune. I had a similar problem. Car idled fine but under hard acceleration it misfired. Tried new plugs, only better for a day. Ended up being the ECM. Ford dealer couldn't fix due to the Roush tune, had to get a new ECM built from Roush. I hope yours is easier to fix.

The one's I've seen have a visible line, but it's not too bad. Wicked's right about the color thing, white is very forgiving and black shows every little blemish
